Customer Complaint

Burning smell from the engine area. High beams inoperative, rear demister inoperative, fog lights inoperative, and engine cooling fans (thermofans) running continuously.

Problem Summary

Multiple body-electrical loads were being commanded on with the ignition off, and the Integration Relay/Module in the engine bay fuse box had suffered thermal damage (hole burnt in the casing). A replacement secondhand module also overheated as soon as affected loads were connected. Individual loads (demister, high beams, fog lights) tested with normal resistance/current, and control inputs from the A/C module and BCM operated correctly. Root cause proven to be an internally failed Integration Module that had been damaged by a faulty charging system; poor chassis earth points (painted ground pads) were also present and contributed to heat and harness damage. After fitting a new genuine Integration Module and replacing the alternator (low/unstable output under load), all systems operated normally with no overheating.
